From symptom to likely cause: what to check on board or at the plant before anything is dismantled — and when it pays to call us. Technical duty line, 24/7.
Look at the system first, then the turbocharger
The root cause of poor behaviour is not always the turbocharger itself: it can live anywhere in the system, from the suction filter to the exhaust manifold. This guide lists the most frequent symptoms on industrial and marine turbochargers with their likely causes, so the problem can be narrowed down while the engine is still running.
This information is general guidance: the turbocharger OEM manual and the engine builder's instructions always prevail. Work inside the turbocharger is a job for qualified personnel.
Ten symptoms and their likely causes
1 · High exhaust gas temperature, performance unchanged
- Fuel injection system fault or maladjustment
- Clogged air filter starving the engine of air
- Fouled compressor or turbine
- High exhaust back-pressure: fouled boiler or silencer
- Eroded or damaged turbine
- Dirty charge air cooler or insufficient cooling water
What to check: filter pressure drop, charge air pressure against the logbook baseline, cooler pressure drop and water temperatures, engine-room ventilation.
2 · Charge air pressure too low
- Leaks in the air receiver or in the gas line between engine and turbine
- Dirty air filter causing excessive pressure loss
- Fouled or damaged compressor or turbine
- Defective pressure gauge or leaking gauge line
- High exhaust back-pressure
What to check: the gauge and its line first — that is the cheap cause; then audible leaks and filter condition.
3 · Charge air pressure too high
- Fuel injection system incorrectly adjusted
- Engine output higher than assumed
- Defective pressure gauge
What to check: actual engine load. Sustained overload pushes the turbocharger towards its speed limit.
4 · Continuous surging
- Fouled charge air cooler or filter silencer
- Saturated filter mats — washable, up to about 5 times
- Heavy deposits on the turbine side
- Increased exhaust back-pressure (boiler, silencer, grid)
The characteristic noise — a howl or bark — is flow instability. Sustained surging overloads the thrust bearing: it is not a condition to live with.
5 · Abnormal vibration
- Rotor unbalance caused by contamination build-up
- Damaged compressor or turbine blades
- Defective bearing
What to do: reduce load and call. Vibration is never normal on a turbocharger.
6 · Noise during run-out, short run-out or sluggish start
- Fouled turbocharger
- Damaged bearing
- Rotor grazing its housing
- Foreign object inside the machine
What to check: run-out time against what is usual for that machine. A shortening run-out is an early warning that costs nothing to watch.
7 · Casing leaks
- Cracks from thermal expansion
- Insufficient ventilation or cooling water
- Dirt in the cooling water spaces
What to check: what is leaking — gas, air, water or oil — and since when. A gas leak from a casing is planned for: the part gets replaced, not patched.
8 · Low oil pressure or oil loss
- Choked lube oil filter
- Defective oil pump in the system
- False gauge reading
- Excessive rotor axial clearance
- On self-contained systems: oil-space cover plugs or gasket incorrectly fitted
What to check: level readings are only reliable at standstill; and when draining, look at the oil — metal particles call for immediate inspection.
9 · Oil darkens very quickly
- Synthetic oils darken with use without losing their properties — that is normal
- Turning nearly black within about 12 h is not normal: possible mechanical defect
What to do: with rapid darkening, investigate the cause at once rather than changing the oil and carrying on.
10 · Temperature alarm right after an overhaul
- A known phenomenon: cleaning the deposits off the diffuser leaves a wider blade tip clearance and efficiency drops slightly
- The layer re-forms within days and performance usually recovers by itself
If the alarm persists, the options are reconditioning the blades or replacing components — we diagnose it from measurements, not by eye.
When the turbocharger arrives broken: what is usually behind it
A failure almost never starts in the turbocharger itself. These are the five modes we see most in the workshop, and the clues that help find the root cause — finding it is the difference between repairing and repeating the failure.
- Foreign object from the exhaust side: a broken engine component damages nozzle ring, blades and bearings — inspect cylinder heads and manifold
- Foreign object from the air side: loose filter elements or objects in the ducting
- Bearing failure: oil starvation, contaminated oil, low pressure or an unbalanced rotor — the oil analysis and balancing history tell the story
- Creep and fatigue: sustained operation above rated parameters, or replacement intervals exceeded
- Compressor wheel burst or shaft breakage: rotating-part life exceeded, overspeed or high intake temperature — the rating plate sets exchange intervals for a reason
The data that speeds up the diagnosis
With this at hand, the first call is already a technical consultation: turbocharger make, model and serial number (from its nameplate), the engine nameplate, the symptom and since when, and the logbook readings — charge air pressure, exhaust temperatures, oil pressure and hours since the last overhaul.
